Welding Process Selection: MIG, TIG, Spot and Stud
Selecting the ideal joint configuration is critical in precision sheet metal welding to balance cosmetic standards, structural strength, cycle efficiency, and assembly cost. Evaluate key joining options alongside alternative mechanical fastening methods such as welding vs riveting and the integration of rivnuts and weld nuts.
| Process | Best materials | Thickness range | Speed and distortion | Where we use it |
|---|---|---|---|---|
| MIG (GMAW) | Carbon steel, structural steel alloys, aluminum | Medium to heavy sheet and plate | Fast deposition rate; moderate heat input requires planned heat distribution | Base skids, structural cabinet frames, equipment brackets, heavy enclosures |
| TIG (GTAW) | Stainless steel (304/316L), aluminum, mild steel, specialty alloys | Thin sheet and fine seams | Deliberate travel speed; concentrated arc with low thermal distortion | Visible cosmetic seams, sanitary food-grade consoles, leak-tight corners |
| Robotic Spot Welding | Cold-rolled steel, galvanized sheet, stainless steel | Thin to medium sheet stacks | Rapid automated cycle; localized heating with virtually zero overall warp | Overlapping sheet joints, internal stiffeners, high-volume server chassis |
| Stud Welding | Mild steel, stainless steel, threaded aluminum fasteners | Thin sheet through thick mounting panels | Split-second instantaneous arc; negligible backside thermal mark | Grounding studs, blind chassis standoffs, PCB mounting hardware |
| Resistance Projection Welding | Low carbon steel, stainless steel, embossed sheet profiles | Thin to medium sheet with stamped embossments | High-speed multi-point fusion; uniform pressure and minimal distortion | Captive fasteners, heavy nut plates, multi-point bracket reinforcement |
Weld Finish Classes: As-Welded, Dressed and Full Blend
As-welded leaves uniform ripples untouched for internal structural joints at the lowest production cost. Dressed welds knock down high crowns flush for smooth mechanical fits. Full blend requires intensive multi-step blending and grain restoration, demanding the highest skilled labour. Specifying these finish tiers controls cost during production when mig welding sheet metal.
Distortion Control and Fixturing
Thin metal warps easily from excessive thermal input during fabrication. We use dedicated clamping fixtures, copper heat-sink chill blocks, and balanced skip sequences to maintain tight geometry. Strategically placed stitch tacks secure flanges prior to continuous runs, preserving planarity and squareness when tig welding sheet metal enclosures.
